Why Metal Box Gutters Are the #1 Leak Point on Ghanaian IBR Roofs

If you have a pitched metal roof — whether it is a home, a church, a warehouse, or a school — the single most likely place for it to leak is the box gutter. Not the roof sheets themselves. The gutter that runs along the low edge and carries the rainwater away.

Here is why the metal box gutter fails first, every time, on Ghanaian buildings:

  • Rust is inevitable. The gutter is where water sits longest — during a storm, after a storm, and every dew-soaked morning. Even galvanised steel eventually pits, then perforates. Once one pinhole opens, water finds it and the hole grows.
  • Seam laps split. Every metal gutter is built from lengths of sheet joined at overlaps. Those laps flex every time the metal heats up in the sun and cools at night. The sealant between them cracks. The rivets loosen. Water tracks straight through.
  • Screw penetrations leak. Every screw fixing the gutter to the roof structure is a hole in the metal. The rubber washers under those screws harden and crack after 5–10 years in Ghanaian sun.
  • Debris blocks flow. Leaves, twigs, and dust build up in the low points. Water backs up, sits longer, and drives corrosion faster in those exact spots.
  • Wind-driven rain pushes sideways. Ghanaian coastal storms push rain against the upstand of the gutter, forcing water uphill through any joint that is not fully sealed.

This Greater Accra roof had all of the above. The old silicone patches had cracked. The rust was through the metal. Water was already staining the ceiling below. A recoat with the same silicone would fail within one rainy season for the same reasons the first patches did.

Why We Used a Fleece-Reinforced System (Not Just a Coating)

A simple polyurethane coating cures into a strong, flexible film — but a film alone can only stretch so far before it tears. When a rusted-through hole is 5 mm across, or a split seam has opened 2 mm, a plain coating cannot bridge that gap. The coating dips into the hole, thins out, and cracks the first time the metal expands.

The solution used on this project is a fleece-reinforced membrane system. It works like a bandage over a wound — the fleece gives the coating something to hold onto across gaps and holes:

  1. First coat of polyurethane is applied to the entire inside of the metal gutter.
  2. Polyester geotextile fleece is embedded into the wet coating along the whole gutter length — rolled flat with a laminating roller so it soaks up the coating and becomes part of it.
  3. Second coat of polyurethane is applied on top, fully encapsulating the fleece. The whole gutter is now one composite membrane.

The result is a waterproof channel that:

  • Bridges rust holes and split seams up to 3 mm wide without tearing (versus about 0.3 mm for a plain coating)
  • Seals every screw penetration — the fleece follows the surface and the coating fills around each screw head
  • Distributes stress across the whole membrane — no single point takes all the load when the metal expands
  • Resists foot traffic — workers can walk in the gutter for future maintenance without piercing the membrane
  • Extends warranty life significantly — this is why reinforced systems get 25-year design ratings versus 3–5 for silicone or bitumen patches

Our 6-Step Process on This Project

Step 1 — Full Cleaning and Debris Removal

The metal gutter was cleared of all leaves, twigs, dust, and standing water. Loose rust flakes were wire-brushed off. Old cracked silicone was scraped out of every seam.

Step 2 — Rust Treatment and Screw Inspection

Any actively rusting spots were treated with a rust-converter primer that neutralises the corrosion and locks it down so it cannot spread under the membrane. Every screw was inspected — loose ones were tightened, cracked rubber washers noted, and severely corroded fixings replaced.

Step 3 — Primer Coat

An acrylic-modified polyurethane primer was applied across the full length and inside surface of the gutter — base, both sidewalls, and continuing up onto the metal roof sheets on either side so the finished membrane extends beyond the gutter itself.

Step 4 — Fleece Embedment

While the primer coat was still wet, a continuous strip of polyester geotextile reinforcing fleece was rolled down the length of the gutter and pressed into the coating with a laminating roller. The fleece absorbs the wet coating and becomes fully saturated — it is now part of the membrane, not sitting on top of it.

Step 5 — Second Coat Encapsulation

After the primer and fleece reached a tack-free state, a second full coat of polyurethane was applied over the entire assembly. This encapsulates the fleece from above and creates the finished waterproof surface.

Step 6 — Cure and Water Test

The complete membrane was cured for 24 hours before any water contact. A controlled water test was then run down the gutter to confirm continuous flow to the downpipe with zero seepage through the metal. Handover.
